A standard, benchmark mold and casting process has been developed to expand and improve thermal physical property databases, and to expand and improve quantitative quality criteria (predictors) applied to the design and control of casting and solidification processes for aluminum alloys. An end-chilled plate casting, that along its length will experience the full range of thermal conditions and as-cast microstructures typical of complex shaped aluminum alloy aerospace castings, together with a well calibrated model, implemented with the finite element-based casting and solidification software package ProCast, comprise the End Chilled - Benchmark Casting Process (EC-BCP). Using pure aluminum, measurements of thermal profiles in the mold, chill, and in the pure Al plate casting through solidification have been calibrated against predictions of the ProCast model to provide reliable thermal physical properties and heat transfer coefficients for the EC-BCP mold. The plate dimensions have been selected to provide coupons for microstructural examination and mechanical testing before and after post-solidification heat treatment. The results of these thermal, mechanical, and microstructural measurements can be used to develop process-structure-property maps that are the basis for quantitative quality criteria to tie casting process parameters to casting quality.
